EPP Automotive Sun Visor Molds: Lightweight Interior

EPP Automotive Sun Visor Molds: Lightweight Interior

2026-08-31Industry News3 min read
Quick answer

An EPP automotive sun visor mold produces the thin, lightweight foam core that sits inside a sun visor assembly. EPP is specified because it is stiff at very low weight, absorbs minor impacts, survives high cabin temperatures, and can be molded with thin walls and integrated clips — all of which help carmakers cut mass from the headliner area without losing safety or finish quality.

Why EPP suits sun visors

A sun visor has to be light enough to move easily, stiff enough not to flop, and safe enough to pass interior head-impact requirements. EPP covers all three:

  • Low density, high stiffness — a visor core at 30–60 g/L is rigid enough to hold shape but adds very little mass.
  • Energy absorption — foam cores cushion contact in interior head-impact (FMVSS 201-type) scenarios better than hard plastic shells.
  • Thermal stability — EPP holds its properties in a hot parked car, where temperatures can exceed 80 °C.
  • Chemical and moisture resistance — resists sweat, cosmetics and cleaning agents.

What the mold must deliver

Thin, even walls

Visor cores are thin compared with most EPP parts, often only 8–15 mm. The mold needs precise steam and vent layout so beads fuse fully in a thin section without over-fusing the surface.

Flatness and twist control

A warped visor will not fit its bracket or slide smoothly on its rod. Cooling must be uniform, and the part must be conditioned before final dimensional checks.

Integrated clip and hinge features

Many visor cores are molded with clip pockets, screw bosses or hinge mounts, so assembly needs no extra brackets. Each of these features adds a venting and demolding challenge that must be solved in the tool.

Fabric and film compatibility

Where the visor is finished with fabric or film, the core surface must be prepared for lamination — texture and fusion quality both affect adhesion.

Design and production workflow

  1. Design review — 3D data, density target and assembly method agreed with the Tier supplier.
  2. Mold design — cavity, steam channels, vent slots, parting line and ejector strategy defined.
  3. Sampling — CNC-machined prototypes or first shots validated for fit and weight.
  4. Process tuning — steam pressure, cooling time and bead conditioning adjusted for stable cycle time.
  5. Mass production — parts molded, conditioned, laminated and assembled into the visor.

Our article on designing an EPP molding tool covers the tooling steps in detail.

Quality checks specific to visor cores

  • Weight control — part weight is a proxy for density and is checked per shot.
  • Flatness and twist measured on a fixture after conditioning.
  • Fusion quality — bead boundaries inspected on cut samples.
  • Clip fit — functional check of clips and hinge mounts on the assembly line.

Frequently asked questions

What density EPP is used for sun visor cores?

Commonly 30–60 g/L. Lower densities keep weight down; higher densities give more stiffness for longer or more heavily loaded visors.

Can EPP cores be laminated with fabric?

Yes. EPP accepts fabric, film and non-woven lamination with the right adhesive system and surface preparation, and the mold texture can be tuned to help bonding.

Is EPP safe for interior head-impact requirements?

EPP's energy-absorbing behaviour helps meet interior impact requirements, but the whole assembly — core, substrate, brackets — is what gets tested and certified by the vehicle manufacturer.

How many visors can one mold produce?

A single-cavity visor mold with a cycle of a few minutes can produce several hundred thousand parts per year on a modern shape molding machine.
