EnglishAn EPO foam mold produces parts from a blend of expanded polystyrene (EPS) and expanded polypropylene (EPP) beads. EPO sits between the two materials: stiffer and cheaper than pure EPP, tougher and more impact-tolerant than pure EPS. Choose EPO when a part needs more durability than EPS can offer but the full cost of EPP is hard to justify — packaging for heavy goods, sporting goods, automotive interior parts and reusable transport packaging are the classic cases.
EPO is not a single resin. It is a bead foam made from a copolymer or a blend of polystyrene and polypropylene, so it inherits properties from both parents:
Because the blend ratio can be tuned, "EPO" describes a family of materials rather than one grade. Always confirm the exact grade and its data sheet with the bead supplier before designing the tool.
| Property | EPS | EPO | EPP |
|---|---|---|---|
| Stiffness | High | Medium–high | Medium |
| Impact toughness | Low (brittle) | Medium | High |
| Recovery after impact | None | Partial | Good |
| Cost per volume | Lowest | Medium | Highest |
| Typical density (g/L) | 13–35 | 25–80 | 20–200 |
| Best use | Single-impact packaging, insulation | Reusable packaging, sporting goods | Multi-impact protection, automotive |
For more on the two parent materials, read our guide to the difference between EPS and EPP.
EPO processes at conditions between EPS and EPP. The tool's steam chambers and vent layout must be tuned for the specific grade, not copied from an EPS tool.
EPO parts stabilize after molding, though typically less dramatically than low-density EPP. Dimensional checks must be done after conditioning, not straight off the machine.
Fusion behaviour differs from both parents. Trial shots and process tuning are essential — budget for sampling time when planning the project.
EPO surfaces look similar to EPS but can be tougher. Cavity texture is used where the part is visible.
Yes, usually somewhat more. It is cheaper than EPP, and the right comparison is against the cost of failures, returns or heavier designs that a tougher material avoids.
Yes, especially where a firm feel and repeated minor impacts matter. Pure EPP or EPS may still be specified depending on the standard and the comfort target.
Yes. Like EPS and EPP, molded EPO can be regranulated and reused in non-visible applications. Single-material parts are easiest to recycle.
Define the load case, number of expected impacts, weight limit and cost target, then compare test samples of EPS, EPO and EPP molded at the same density. A mold maker who works with all three materials can supply comparison samples.
